OMEGA 5, the new range of ultrasonic welders for thermoplastic assembly
Ultrasonic welding joins the copper and aluminium busbars of a battery pack to the cell tabs by friction under clamping force, with no solder, no flux and no added material. The oxide layer is broken up by the vibration itself, so the bond keeps full electrical conductivity and low resistance, which is exactly what a high-current EV or storage pack needs. It is a cold process: the cell never sees the heat that resistance or laser welding would put into it. That matters when you are working millimetres from a live cell. A battery pack lives or dies on its interconnections. Every joint between a cell and a busbar carries current, and every joint is a potential point of resistance, heat and failure. The welding method you pick decides how much of each you inherit.
Ultrasonic metal welding earns its place here because it does not melt the parent metals. Vibration and pressure create a solid-state bond at the interface, so you avoid the intermetallics and heat-affected zones that come with fusion processes. On the dissimilar pairs a pack throws at you, copper to aluminium above all, that solid-state bond is the difference between a joint that holds and one that cracks. It also welds thin foil stacks that resistance or laser welding struggle with.
Add the low energy input, the absence of consumables, and cycle times measured in fractions of a second, and it fits high-volume cell assembly without the running costs of solder or the capital weight of a laser cell.
Two metal parts are held together under a controlled clamping force. The sonotrode delivers high-frequency vibration parallel to the interface. The oscillation scrubs away surface oxides and, under pressure, brings the clean metal surfaces close enough to bond at the atomic level. No melting, no filler. The join forms in well under a second.
Three variables govern the result: amplitude, clamping force and weld time or energy. On a foil-to-terminal stack the number of layers and their total thickness move that window, which is why recipe control and repeatability matter more here than on a single-sheet weld. A pack that scraps cells because the settings drifted is a pack that loses money on the most expensive component in the assembly.
Mecasonic builds a dedicated platform for non-ferrous metal welding, the Omega 4 MX, distinct from the plastic-welding range because metal joining has its own force and control requirements.
